A friend just told me about your site. I sure could have used it a few weeks ago. I've made a Xena costume and I may have some tips. Instead of using vinyl or real leather, one can get synthetic leather at fabric stores called 'pleather' (it's PVC coated fabric). The back side is a dark color, and it's more leather-like than vinyl. Big tip: get a pattern for a bodice top and fit it in a practice fabric before working on the pleather. If you baste it or pin it, it will leave holes. For those who don't want something too elaborate there's a pattern from Butterick (#5725) which I used. It includes a pattern for 'spats' which goes around the legs, overtop your regular shoes, to make them look like boots. One other tip for those who don't want to hammer in all those studs - clip off the little 'teeth' and crazy glue them onto the fabric.

Now that I've seen your site, I want to make another, more detailed Xena costume!
